Plot summary
In Russia, Ivan Vanko mourns his father Anton, a former Stark Industries employee, and builds a miniature arc reactor from blueprints his father left behind. Six months after telling the world he is Iron Man, Tony Stark reinstitutes the Stark Expo in New York and keeps refusing to hand his armored suits to the government or to his rival Justin Hammer. The palladium core that powers the reactor keeping him alive is poisoning him, and he cannot find a substitute, so he tells no one. He names Pepper Potts CEO of Stark Industries and gives her assistant's post to Natalie Rushman, a Stark employee. At the Monaco Historic Grand Prix, Vanko attacks him mid-race with electrified whips powered by his own reactor.

- Mickey Rourke almost dropped out of the film when Marvel first offered him $250,000 for the role, but the studio raised the offer and he signed on in March 2009.
- The Monaco Grand Prix race sequence was shot in the parking lot of Downey Studios after Bernie Ecclestone retracted the crew's permission to film at the 2009 Monaco Grand Prix; a Rolls-Royce Phantom was shipped there and the race cars were added digitally.
- Robert Downey Jr.'s heavy improvisation forced screenwriter Justin Theroux into "writing gymnastics" to knit the ad-libs into a coherent story, and the stress put Theroux's back out and left him bedridden.
- Don Cheadle was hired to replace Terrence Howard, who said he was given no explanation and that "the contracts that we write and sign aren't worth the paper that they're printed on sometimes", with promises and good-faith negotiations not always held up.
- Mickey Rourke had a tattoo reading "Loki", the name of one of his dogs that had died, digitally removed from the film at Feige's request, so audiences would not confuse it with the comics character Loki, who was about to appear in Thor.
- For a portion of the Stark Expo exterior, the crew built a massive green screen at the Sepulveda Dam by stacking hundreds of shipping containers, covering them in plywood and plaster and painting them green.
- The planned alcoholism storyline was downplayed because studio executives worried that an alcoholic Iron Man would hurt the character's marketing and merchandise sales.
- Scarlett Johansson dyed her hair red before she landed the part, hoping that it would help convince Favreau she was right for the role.
