Plot summary

Captain Jagadish Dhanapal works in army intelligence and arrives in Mumbai on leave from Jammu. His parents and younger sisters arrange a bride-viewing, and he tries to talk his way out of marrying Nisha by calling her traditional. He then watches her box and learns she is a modern woman whose family made her appear traditional, and the two fall in love. A bomb explodes in a bus that Jagadish had travelled in with Balaji, a police officer friend. Jagadish captures the injured man who planted it, and learns the man is only an executor, a sleeper agent in a network that has readied twelve attacks across the city. Jagadish and his fellow army men set out against the cell.

Islamic fringe groups protested against Thuppakki and its makers, saying it portrayed Muslims as terrorists and traitors; activists raised slogans in Arabic and Urdu near Vijay's Neelankarai residence on 14 November 2012. Murugadoss, producer Kalaipuli S. Thanu and S. A. Chandrasekhar publicly apologised to representatives of 23 Muslim outfits and agreed to delete the objected scenes.
Akshay Kumar revealed in 2014 that A. R. Murugadoss had narrated the script to him back in 2010 for a Hindi version, but time constraints stopped the project, so Murugadoss made it in Tamil with a different actor.
While filming a jump from a height in Mumbai, Vijay slipped and injured his knee, as he was not wearing a knee-pad. Shooting stalled and Vijay left for London to undergo treatment.
Kingfisher Calendar model Angela Jonsson did a brief photoshoot with Vijay in Chennai, shot by Sivan, but Kajal Aggarwal was confirmed as the female lead. Priya Anand had been signed first but could not commit because of scheduling conflicts with English Vinglish (2013).
Jagadish's pre-interval line "I am waiting" became popular and was reused in the pre-interval scenes of other Indian films, especially Vijay's — including Kaththi, Theri (2016), Sarkar, Master (2021) and Varisu (2023).
At Linking Road in Bandra, Vijay acted and operated the camera himself for one scene, with Sivan's assistance; it had to be filmed quickly with an unaware public, and Sivan kept it in the film after deciding it was shot perfectly.
The duet "Google Google" with Andrea Jeremiah marked Vijay's return to playback singing after a seven-year sabbatical; his previous song was "Vaadi Vaadi" from Sachein (2005).
